Experimental investigation of the fatigue behavior of adhesively-bonded pultruded GFRP joints under different load ratios

The fatigue response of adhesively-bonded pultruded GFRP double-lap joints was investigated under different loading patterns and experimental results were obtained for three different applied load ratios: R = 0.1, R = 10, and R = -1. The fatigue life of the examined joint configuration is affected by the different loading type, generally being shorter for tensile loads and longer when compressive loads were applied. The dominant failure mode was a fiber-tear failure that occurred in the mat layers of the pultruded laminates for the tensile and reversed loadings, while the failure was driven by a crack in the roving layer in the case of R = 10. A decrease in joint stiffness of approximately 8% was observed for the tensile and reversed loading conditions, while a very limited stiffness degradation of around 2% was recorded under compression. The results proved that there is no correlation between the applied load level and stiffness degradation at failure. Independent of the failure mode, similar crack development was observed, characterized by an initial and final region of accelerated propagation, and a middle part of linear, and slower, crack propagation, corresponding to around 80% of the fatigue life. The constant improvement of polymer composite materials has allowed their integration in many industrial fields where their mechanical and chemical properties are apparently attractive. Mixed metal-composite insulators are now increasingly used for high voltage networks instead of conventional porcelain structures because of their high strength and reduced maintenance requirements due to their strong resistance against chemical degradation and dynamic loading. The composite insulators investigated in this study are made of an epoxy rod reinforced with glass fibres, two steel fittings being strongly crimped to both ends of the rod to transfer loads between the suspended electrical components and the fixation points. Due to the plastic deformation of the steel induced by the crimping process, a purely mechanical link results from the residual radial stresses at the interface between the composite rod and the metallic fitting. The strength of the joints plays an important role during the tensile and bending loading of the assemblies (clamping of the high-voltage line on the electrical tower and guiding of the electrical transformation substation). Experimental and numerical studies on the crimped joints are performed simultaneously in order to determine the strength of the structures and to characterise the damage and fracture mechanisms. The traction and bending tests are achieved to highlight the failure modes appearing for very high loads. In parallel, the numerical analysis provides complementary information on the stress state and the sensitivity of some influent parameters. The proposed dual approach allows the identification of the critical loads corresponding to the failure initiation and the possible mechanisms associated. The results for the tensile tests performed on structures subjected to a crimping load between 290 and 460 kN exhibit a nonlinear increase from 110 to 160 kN of the maximum pull-out load, and a transition of the failure mode of the link from a sliding of the rod out of the end-fitting for weakly crimped insulators and a delamination of the composite for strongly crimped ones. For still higher crimping conditions, the maximum tensile load decreases due to the damage introduced before tensile loading. In parallel to the experimental study, the numerical model developed for the crimping and traction steps provides the stress state in the joint during the solicitations. The comparison between the numerical predictions and the experimental observations highlights the strength limit of the bond by delamination of the outer layers of the composite. The use in the numerical model of a tensor damage factor depending on the stress state in the composite provides additional information on the failure initiation resulting from the stress combination and allows the characterisation of the critical crimping and loading conditions. The analysis of the crimped joints under tensile loading is extended to the study of insulators subjected to bending loading. Experimental tests are performed for two different sizes of insulators showing different final failure modes. For 51mm-thick insulators, a collapse of the compressive part of the rod occurs while for the 63mm-thick assemblies a shear crack propagation on the mid-plane of the rod can be observed. In addition to the fracture behaviour, the tests show a progressive embrittlement of the joint due to the damage onset appearing at 60 and 50% of the maximum mechanical loading of 15.7 and 21 kN found for the 51mm- and 63mm-thick rods respectively. Moreover, the numerical simulations contribute to the understanding of the failure zones and allow the identification of the critical loads and the stress state associated with the damage observed. Owing to the numerical and experimental analysis, structural modifications are proposed for improving the current bearing capacities of the crimped structures in order to shift the damage initiation and to increase the maximal strength of these assemblies under industrial use. In the tensile loading case, an optimal contact area between the rod and the end-fitting ensures an increase of 50% of the maximum mechanical load for the 18.7mm-thick insulator. For the bending case, the damage initiation at loading rates which are much lower than the bearing capacity can be postponed by changing the conical form of the metal end-fitting. However, the maximum bending load cannot be improved since it is directly limited by the diameter of the rod.

Repair of riveted bridge members damaged by fatigue using CFRP materials

A new technique using prestressed carbon fiber laminates (CFRP – Carbon Fiber Reinforced Polymers) is being developed to repair fatigue cracks or prevent fatigue cracking on riveted bridge members. High fatigue resistance and high tensile strength of carbon fibres allows the use of bonded CFRP-plates for crack patching. Prestressed CFRP-plates bonded on cracked steel sections slow down or stop completely crack propagation by acting in three different ways: (1) by increasing the stiffness of the cracked steel sections, (2) by reducing crack opening displacements at and behind the crack front and (3) by applying compressive stresses and producing a crack closure effect. The effectiveness of this technique is verified by a parametric study using small and full scale fatigue tests and numerical models.

Ultra-light photovoltaic composite sandwich structures

The ultra-light photovoltaic sandwich structure is a new multifunctional structure concept enabling weight and thus energy to be saved in high-tech solutions such as solar cars, solar planes or satellites. The novelty of this approach is to use solar cells as a load carrying element in the structure. The aim of this work was to investigate the failure mechanisms of such ultra-light sandwich structure and their correlation with microstructure, processing pressure, and strength in order to obtain optimal design and processing. To this end, composite sandwich structures were extensively studied with weights in the range of 650 – 850 g/m2, and comprising one 140 µm thick skin made of 0/90° carbon fiber-reinforced plastic (CFRP), one skin made of 130 µm thick mono-crystalline silicon solar cells, and a 29 kg/m3 honeycomb core. As a first step, core-to-skin bonding in a symmetric (CFRP / core / CFRP) sandwich, for which a design criterion was lacking, was especially studied. An adhesive deposition technique was developed enabling the adhesive weight used for core-to-skin bonding to be tailored. Based on adhesive contact angles, the formation of the adhesive fillets between honeycomb cell walls and skin was modeled. Core / skin debonding energy was measured and compared to core tearing energy measured with a new video-based method, and the failure mechanisms during skin peeling were investigated. It was thus ascertained that, to provide the highest debonding energy-to-weight ratio, the optimal adhesive weight was 35-40 g/m2. Furthermore, in contrast with classic sandwich structures with thicker skins, it was observed that the bending strength of the ultra-light sandwich panels increased with adhesive weight. This was due to the formation of adhesive fillets, which significantly increased the bending stiffness of the thin CFRP skin, and thus increased the compressive load causing local instability of the skin. Models taking into account the increased skin stiffness showed that the best adhesive quantity required to increase the strength-to-weight ratio was ∼40 g/m2. In a second step, the influence of processing pressure on the morphology and strength of symmetric (CFRP / core / CFRP) ultralight sandwich structures was investigated by using one-shot vacuum bag processing. This showed that higher processing pressures caused the formation of larger adhesive fillets and an increased waviness of the CFRP skin on vacuum bag side. These two effects had conflicting impacts on the strength of the structure. Waviness of the skin favored local instabilities, whereas adhesive menisci stabilized the skin. Modeling of the local instability of the skin by taking into account the waviness of the skin and the size of the menisci as a function of processing pressure enabled an optimal processing pressure of 0.7 bar to be identified, giving the highest strength-to-weight ratio. The third step of the study was devoted to the mechanical analysis of the mono-crystalline silicon solar cells. The brittle behavior of the cells was confirmed, and the Weibull failure probability curve was established with the mean tensile strength at 221 MPa. It was demonstrated by experimental testing and finite element modeling (FEM) that the low strength of the cells compared to the intrinsic strength of silicon (∼6.9 GPa) was not due to surface texturation of the cells used for increased efficiency, but to more severe surface or edge defects. FEM also showed that no significant reinforcing effect of the cells could be obtained with polymer encapsulation. In addition, thermo-mechanical stresses due to a mismatch of the coefficient of thermal expansion (CTE) between the Si cells and the polymer encapsulation were found to be negligible. In order to protect the cells against the environment, encapsulation of the cells was successfully carried out, using highly transparent fluoropolymer films treated with SiO2 plasma sputtering for improved adhesion, together with silicone adhesive. Finally, the integration of solar cells as a photovoltaic skin of an ultra-light sandwich structure was achieved using thin stress transfer ribbons to ensure load transfer between adjacent cells. It was observed that the cells were not damaged by sandwich panel processing, even in curved panels, thus showing that the processing windows of the different constituents were compatible. The asymmetric (Si / core / CFRP) photovoltaic sandwich structure with a weight equal to 800 g/m2 and a specific power density equal to ∼250 W/kg (i.e. 20 times more than standard commercial photovoltaic panels) demonstrated an equilibrated mechanical behavior, i.e. the CFRP skin, reinforcing ribbons, and solar cells had similar failure loads.
