Firing, quenching and annealing studies on thick-film resistors

Résumé

In this work, we aim to understand the firing behaviour of three representative thick-film resistor compositions used in force and pressure sensors. The dependence of the materials' microstructure and properties (sheet resistance and its temperature coefficient, gauge factor) is studied as a function of firing temperature and time, and cooling rate (furnace or quench). The stability of the properties is assessed by annealing at intermediate temperatures (100 and 250 °C). Microscopic and structural analysis is also carried out. The results are discussed in the light of the possible evolution mechanisms of the resistor materials: diffusion, dissolution, precipitation and stress relaxation.

Thick-film materials are very advantageous for piezoresistive pressure and force sensors because of ease of processing, reliability and low cost. However, their applications are restricted because standard thick-film materials require processing temperatures around 850°C, which essentially restricts them to ceramic substrates. Although inorganic thick-film materials are usually very stable, load sensors (i.e. force, torque and pressure) based on the piezoresistive effect of thick-film resistors often exhibit some drift, with major contributions stemming from a) temperature changes or gradients, coupled with the temperature coefficient of resistance (TCR) of the sensing bridge resistors, and b) ill- defined mechanical boundary conditions, due to insufficient decoupling, plastic deformation used materials, friction or loading errors. These problems also potentially affect test samples for measuring piezoresistive response, a.k.a. the gauge factors. Here, we examine and discuss effects on the output signal of simple cantilever force sensors of two disturbances: parasitic loads and temperature gradients, and discuss / demonstrate mitigation options, and a system to reliably measure gauge factor.

Thick film deposition of conductive, dielectric and resistive pastes on ceramic membranes is a cost effective technique to manufacture piezoresistive pressure sensors. Thick-film resistors consist of a percolating network of conductive oxide nanoparticles dispersed in an insulating glassy matrix, the electrical properties of which depend on firing conditions and composition. Ceramic membranes are appropriate to withstand the firing temperatures of thick-film materials, which are about 850°C. However brittleness is a common drawback for high performance applications. In this work, the feasibility of producing piezoresistive films on metallic substrates is investigated. Two routes are explored: a) thick-film deposition of novel materials with low firing temperature on standard steels substrates, and b) standard thick-film deposition on special alloys, which do not undergo mechanical degradation at 850°C. The metallic substrates are manufactured by metal injection molding, or by cold compaction of powder blends followed by natural sintering. The mechanical and electrical properties of the novel sensors are evaluated.
